I'm currently building a Coho. I ended up just sanding the 45 degree bevels along the shear, but I considered the possibility of using a router with a very small chamfer bit (if one that small is available). It seems that if you could set the depth of the cut so the pilot bearing on the bit rode along the lower ply of the wood, thereby not cutting it, it would put a nice 45 degree chamfer through the top 2 plys. Seems like you could get very precise results. Anyone tried this? I was able to get very good bevels using a variable speed random orbit sander (Porter Cable 333 VS) on the slowest setting with 150 grit paper. I think a single speed (fast) sander and/or coarser paper would be impossible to control for this task.
