If you go the mold route and want to do it inexpensively, you might consider adapting techniques found in a book, Building a Kevlar Canoe (or similar title--I found it on Amazon.com). Rather than making the mold around wood strips, it uses strips of foam housing insulation.

I have considered trying to do this myself, so I would be interested to hear what you end up doing. Post progress updates on the board.
