Francis,

I used a single length of 2x4 to make the strongback for the guillemot expedition single. It was pretty warped and gave me a lot of trouble. Larry C's idea sounds great and if you do find a source of aluminium box section in the U.K. I would be very interested to know where and how much. As for the ply I used 3/4".
