"I am curious on how the deck plates may have become mis-aligned."

While tightening up the stitches I did not perfectly line up portions of the plates where they joined each other. When I did the exterior fillets I ended up with a puddle of epoxy on the low side of the joint. I would definately recommend spending extra time tightening up the deck stitches and making sure all the jonts are as fair as possible.
