Nice progress and great machine repairs I would be one of those who would have thrown my router away into the too hard basket. Thanks for the tips about strip length and the great photo, I found it illuminating.
My (haven't started building yet) question: Are you using cove and bead? and would it make sense (for me) to (starting from the sheer working upwards on the deck) start with the first sheer strip flat - apart from the rolling bevel and bead the other face. Cove the face of the next strip but leave it square so all the deck strips can be easily mated to it???
If I can only build my expedition single in my mind, doing it in harsh reality should be a cinch??
