If you really wanted to do it this way what I'd suggest is to take all of the figuring out of the equation and just use a flush trim bit. As long as you save both halves of your "puzzle" you just flush-trim to each half, and it will fit the same as it did on the original patterns.

I only use collars as a last resort, because there is more chance for error (during setup) with a collar than with a bearing. If you use a collar you also have to be aware that the hole on the base of a non-plunge router will shift off center as you twist the motor to change bit depth, which will change the apparent spacing between the collar and the bit and throw your cut off. The depth adjustment on a plunge router is up and down without twisting the motor, so the bit will stay centered.
