Yeah, I know it's academic for you, but just in case other people are reading that might try it. I've done tons and tons of pattern cutting with a router, so I feel pretty confident that a flush-cut bit is the better choice. It's always accurate with any router and pretty fool-proof. As long as you have a sharp quality bit you won't have to sand. Unless you're using a really big bandsaw blade you should end up right with the kerf spacing, otherwise you wouldn't have any place for the glue. You can always switch to a scroll saw if you feel comfortable with an even finer kerf.

I'm headed over to the other side- going to try a plywood kayak. I'll keep you posted. I just bought some spray guns to go with my explosion-proof fan, so that should speed the process on the next one...
