Dan,

I too had some issues with this overlap and also keeping the weave straight. I solved the wavey CF pattern by making sure I cut the CF on the axial bias and not parallel to the weave of the twill 2X2 CF cloth. (I am assuming you are using twill and not standard?) by doing this the CF pattern radiates out from the cockpit opening instead of trying to follow the curves around it. As for the overlap, I get the base layers as smooth as I want without concern for looks or sanding through the layers, and then lay the longest CF strips I can after that, keeping the ends cut cleanly. You can hardly tell where the 2 joints are once I'm done. The picture shows the pattern of the CF cloth which practically eliminates the uneven thread pattern you mentioned.
