I know the feeling. A customer spec'd out some Zylon for the interior of one kayak. Talk about impossible to cut...
I know that several commercial kayak/canoe makers that use Diolen place it in the middle of the fiberglass laminations. Q: Using a wood core, would laminating a layer of light-weight glass at the same time over the aramid help reduce the floating issue? It would definitely allow some fairing of the final surface. Peel ply would work on the inside.
